Steel Cart Fabrication Video: Welding, Fit-Up and Distortion Control

This steel cart fabrication is a good example of where welding, fit-up, material preparation, and heat control all have to work together. What looks like a relatively simple shop project can quickly expose problems with distortion, alignment, tolerance stack-up, and weld quality.

This steel cart fabrication project started as a replacement for an old computer cart and evolved as the fabrication progressed. The build uses welded steel tubing, reclaimed shop materials, plywood, and reused components, with the focus on producing a rigid, practical workstation rather than simply assembling parts.

The fabrication process involved both FCAW-S flux core welding for tack-up and SMAW stick welding for the structural welds. Using different welding processes and electrodes provided a good opportunity to work through the practical differences between them while keeping the project moving.

One of the biggest considerations throughout the steel cart fabrication build was controlling heat. Welding a frame is not simply a matter of making strong welds. The sequence in which those welds are made can determine whether the finished structure remains square, parallel, and flat. Heat can introduce distortion that becomes increasingly difficult to correct as more components are added.

Fit-up and preparation were equally important for the steel cart fabrication. Clean material, accurate cuts, a properly prepared welding surface, and careful positioning all contribute to the final result. Small errors can accumulate as a project progresses, particularly when several pieces of tubing and cross members have to come together accurately.

The build also included some real-world corrections. A cross member had to be corrected after being installed incorrectly, and a burn-through required grinding, refilling, and controlled cooling. These are normal parts of fabrication work and demonstrate why welding is as much about problem solving as it is about making the weld itself.

The finished steel cart fabricatio combines a welded steel frame with one-inch plywood surfaces and reused casters and other shop materials. The result is a substantially more rigid and useful workstation for the CNC router computer, while also providing a practical example of steel fabrication from initial layout through final assembly.

Projects like this steel cart fabrication provide a useful way to demonstrate the complete process, including material preparation, fit-up, welding sequence, distortion control, repair, grinding, and final assembly. The objective of this video is not simply to produce a finished object, but to understand how each fabrication decision affects the result.
